Balconagar, 15 Sep 2026: Aluminium manufacturing is a complex and interconnected process where every stage influences the next. At the centre of this ecosystem are engineers who translate technical knowledge, process understanding and technology into safer, more efficient and sustainable operations. As BALCO advances towards its vision of producing 1 Million Tonne Per Annum (MTPA) of aluminium, its engineers are playing a critical role in preparing the organisation for greater scale and performance.
From managing high-capacity potlines and improving process quality to deploying artificial intelligence and advancing resource efficiency, engineers across BALCO are solving problems, strengthening processes and enabling continuous improvement.
“I am one of the young engineers working closely with one of India’s engineering marvels, the 525-kiloampere potline at BALCO,” says Priyanka Sahu from Potline Operations. “The processes here are massive, and so are the opportunities to learn and innovate every day. Even a small change can have a significant impact on manufacturing, and we constantly strive to build on these small improvements.”
As manufacturing becomes increasingly digital, engineers are also changing how operational information is interpreted and used. Navpreet Singh Ghai from BALCO’s Digital team explains, “A plant generates a lot of information through its processes. Our role is to make that information useful for the people running those processes. With AI and data-based tools, we can identify patterns, understand changes in operations and make decisions with greater clarity. It helps us look at processes differently and, in many cases, act before a small deviation becomes a bigger challenge.”
In aluminium manufacturing, consistency is closely linked to product quality. Engineers in Process & Quality Control work with process data and shop-floor observations to identify variations and address them at the right stage. Azlan Sharif from the Process & Quality Control team shares, “When you work with a process every day, you start noticing the small changes. We look at the data, compare it with what we see on the shop floor and try to understand why a variation has occurred. Sometimes, solving a problem is about making a small correction at the right point in the process. These improvements add up over time and help strengthen overall process performance.”
“At the Casthouse, we do not just transform molten aluminium into finished products. We also work to improve resource efficiency and the sustainability of our processes,” says Aashika Singh from the Casthouse. “Whether it is energy, materials or process efficiency, every improvement contributes to creating greater value while reducing our environmental footprint.”
